By modifying the secondary coil on a MOT, the transformer is converted from a high voltage/low current device into a low voltage/high current metal melter. High current can be directed to one focused location to fuse sheets of metal together on contact.
Using some scavenged parts from the microwave in a previous project, as well as some wood panels and a few other accessories, we can make a fully functional Spot Welder that works well, and has some built in safety precautions!
The electrical power is high enough to turn a nail into boiling liquid iron.
If you need to weld on a budget Harbor Freight is the way to go or if you're trying to learn!

I run the system on 240 VAC, which is metered by a power controller I built called the "Scariac". It's similar to the idea of a Variac (variable auto-controller), with a few more hazards to be aware of. The Micro-Welder itself does not have an on-off switch, and can pose a fire hazard if plugged directly into a mains power socket. I made this to be used exclusively with the Scariac. (Look for how to build that in another project.) Stick welding, and/or the modification of a Microwave Oven Transformer (M.O.T), can be very dangerous and presents risk of UV radiation, shock hazards, burns, fires, fumes and a multitude of other risks. This video is the end result of 3 other project videos which will be edited and uploaded over the next couple of months. Those videos will show how I modified the transformers, and how to control the current, but they aren't available at the moment, hence the "Coming Soon" on the annotations.
This project video comes after quite a bit of thinking and experimenting with different ways to modify the microwave stick welder into something that actually works, and would actually be a useful tool to have around the shop.
There are a few videos on the internet that show various people who have tried making a stick welder from a Microwave Oven Transformer. There are even a couple of tutorials suggesting how to do it. However, in my experience of trying to duplicate these projects, my MOT welder either got so hot that the insulation on the wires melted and shorted it out, and/or it didn't provide enough power to strike and maintain an arc.
To date, I haven't seen a video or project where anyone actually welded anything with one of these "so-called" microwave welders. The most that's been shown is to lay a bead on a piece of metal. But this doesn't prove it can weld. My earlier attempts could also lay a bead, but they didn't have enough heat or penetration to make anything stick. A welder also needs a way to reliably control the amperage (which no other project does). I saw one project where dimmer switches were used on the primary coils, however dimmer switches are only able to handle around 600 watts, and these stick welders require upwards of 2,000-3,000 watts. In my experience, the dimmer switches fail very quickly and within a couple minutes of trying to weld.
I'm happy to say that the welder in my project does work for me. It welds 1/16" AC rods very well, and I believe the transformer temperatures are very reasonable and sustainable for the amount of welding I plan to do as a simple hobbiest welder.

From http://www.kevincaron.com - After many requests from viewers, artist Kevin Caron tackles the question of how to pick your first welder. The answer isn't the same for everyone - there are a lot of variables to consider, so Caron walks you through the questions you need to ask yourself to decide which is the best welder for you. First he asks, "Where are you going to work?" Are you in your garage? Are you outside in the backyard? Are you in a shed? "What metal are you going to be welding?" Steel? Copper? Brass? Bronze? Aluminum? "What are you going to plug into?" Do you only have 110 in your garage? Fortunately, they make welders of different amperages that run on 110. There are also dual voltage machines that run on 110 or 220, so you could buy a welder that you could run on 110 until you get 220 power run into your shop or studio when you're ready to get a little more power out of your welder. He shows a small MIG welder, the Longevity MigWeld 140, that uses flux core, which doesn't need gas, to weld steel. It also has a spool gun that, when you add the right gas, allows you to weld aluminum - on 110 volts! Caron says it's a great machine to start with, but you can't use it to, for instance, build a battleship or work on competition race cars because it doesn't have enough amperage to weld anything thicker than 3/8". If you have 220, you can move up to a bigger MIG welder, like Longevity's MigWeld 250P, which has pulse control. "Are you going to be working outside?" If so, you probably want either the MIG with flux core wire or a stick, or arc, welder. He then shows a Lincoln "tombstone" arc welder, also known as a "buzz box." Caron started with a machine like this, although his was an AC/CD welder and this is straight AC. It runs on 220, and sucks a lot of power, in part because it uses transformer technology; the two MIG welders he showed are inverters and demand less energy. Those MIG welders run gas (unless you are using flux core wire), can use spools of wire, and are made for long welds and production welds. MIG welders are also great for welding one-handed, which is handy when you are putting together a big sculpture, working under a car, etc. and need to hold something in place with one hand and tack it with the other. Then you can come back and weld it. The downside is that MIG welders are smoky, dirty, splatter and require some finish grinding and clean up, just like the arc welder. A TIG welder creates no smoke, no splatter and less or no clean up, but it's harder to learn how to weld with it, especially for a beginner. Once you learn how to weld with it, though, TIG is much more versatile. You can weld steel, aluminum, copper, brass, bronze, nickel, titanium, magnesium, etc. - it will do it all. And TIG offers a smaller welding area, which reduces distortion and heat. A 110 volt TIG is great for making jewelry and delicate work. Then Caron shows an oxygen-acetylene welder. It uses gas, an open flame, and allows you to weld, bend and cut all with the same machine without any power whatsoever. It's smoky and messy, though, so you can't use it inside. Also, it's hotter, so it leads to greater heat distortion on the metal. Interestingly enough, once you learn how to weld with oxygen-acetylene, you're most of the way to learning how to TIG weld, because they're that similar. You can get smaller bottles, which makes oxygen-acetylene easier to work with, too. Next Caron discusses price. The oxygen-acetylene welder with a midsized bottle runs $350 - $550. The Longevity MigWeld 140 MIG welder is $330, plus you need to buy your wire and / or your bottle and gas. If you're running the welder with flux core, you're looking at about $350. The Lincoln 225 arc welder runs $600, but you can get other 110 volt brands for under $100. The Longevity MigWeld 250P MIG welderruns about $1600, and the Longevity TigWeld 250 TIG welder was about $1900, plus you need to buy bottles, gas, etc. The last question Caron asks is, "What kind of person are you?" Are you mechanically minded? Can you learn by watching something one time and teach yourself? Or are you someone who just wants a welder that is just really easy to use? Do you prefer a cleaner weld or a quicker weld? Answering these questions will point you in the right direction. The particular project was planned not to make a portable spot welder but one with a stable basis. Therefore, we made a metallic frame with a stable basis to support it and we also made some holes on it in order to be able to be screwed on the spot where it will be located.

I used 2 transformers from 2 different microwaves, and about 50' of 8 AWG stranded copper cable from a local hardware store. You could probably save some money by scavenging for free wire, but I decided to look at the "end of coil" section at the hardware store, and was able to negotiate a deal for half price on the cable, so the 50' only cost me about $17.
The modified MOTs will have a new secondary that is 18 turns of the 8 AWG cable, and both MOTs are tied together in series. I also found I needed to run the system on 240 volts AC to get the power output for good welding. My goal was 30+ volts AC with a variable amperage from 0-120+ Amps.
There are a few videos on the internet that show various people who have tried making a stick welder from a Microwave Oven Transformer. There are even a couple of tutorials suggesting how to do it. A welder (also weldor, which term distinguishes the tradesman from the equipment used to make welds) is a tradesman who specializes in welding materials together. The materials to be joined can be metals (such as steel, aluminum, brass, stainless steel etc.) or varieties of plastic or polymer. Welders typically have to have good dexterity and attention to detail, as well as some technical knowledge about the materials being joined and best practices in the field.
Welding, without the proper precautions appropriate for the process, can be a dangerous and unhealthy practice. However, with the use of new technology and proper protection, the risks of injury and death associated with welding can be greatly reduced.[citation needed] Because many common welding procedures involve an open electric arc or flame, the risk of burns is significant. To prevent them, welders wear personal protective equipment in the form of heavy leather gloves and protective long sleeve jackets to avoid exposure to extreme heat and flames. Additionally, the brightness of the weld area leads to a condition called arc eye in which ultraviolet light causes the inflammation of the cornea and can burn the retinas of the eyes. Full face welding helmets with dark face plates are worn to prevent this exposure, and in recent years, new helmet models have been produced that feature a face plate that self-darkens upon exposure to high amounts of UV light. To protect bystanders, opaque welding curtains often surround the welding area. These curtains, made of a polyvinyl chloride plastic film, shield nearby workers from exposure to the UV light from the electric arc, but should not be used to replace the filter glass used in helmets.

From http://www.kevincaron.com - After many requests from viewers, artist Kevin Caron tackles the question of how to pick your first welder. The answer isn't the same for everyone - there are a lot of variables to consider, so Caron walks you through the questions you need to ask yourself to decide which is the best welder for you. First he asks, "Where are you going to work?" Are you in your garage? Are you outside in the backyard? Are you in a shed? "What metal are you going to be welding?" Steel? Copper? Brass? Bronze? Aluminum? "What are you going to plug into?" Do you only have 110 in your garage? Fortunately, they make welders of different amperages that run on 110. There are also dual voltage machines that run on 110 or 220, so you could buy a welder that you could run on 110 until you get 220 power run into your shop or studio when you're ready to get a little more power out of your welder. He shows a small MIG welder, the Longevity MigWeld 140, that uses flux core, which doesn't need gas, to weld steel. It also has a spool gun that, when you add the right gas, allows you to weld aluminum - on 110 volts! Caron says it's a great machine to start with, but you can't use it to, for instance, build a battleship or work on competition race cars because it doesn't have enough amperage to weld anything thicker than 3/8". If you have 220, you can move up to a bigger MIG welder, like Longevity's MigWeld 250P, which has pulse control. "Are you going to be working outside?" If so, you probably want either the MIG with flux core wire or a stick, or arc, welder. He then shows a Lincoln "tombstone" arc welder, also known as a "buzz box." Caron started with a machine like this, although his was an AC/CD welder and this is straight AC. It runs on 220, and sucks a lot of power, in part because it uses transformer technology; the two MIG welders he showed are inverters and demand less energy. Those MIG welders run gas (unless you are using flux core wire), can use spools of wire, and are made for long welds and production welds. MIG welders are also great for welding one-handed, which is handy when you are putting together a big sculpture, working under a car, etc. and need to hold something in place with one hand and tack it with the other. Then you can come back and weld it. The downside is that MIG welders are smoky, dirty, splatter and require some finish grinding and clean up, just like the arc welder. A TIG welder creates no smoke, no splatter and less or no clean up, but it's harder to learn how to weld with it, especially for a beginner. Once you learn how to weld with it, though, TIG is much more versatile. You can weld steel, aluminum, copper, brass, bronze, nickel, titanium, magnesium, etc. - it will do it all. And TIG offers a smaller welding area, which reduces distortion and heat. A 110 volt TIG is great for making jewelry and delicate work. Then Caron shows an oxygen-acetylene welder. It uses gas, an open flame, and allows you to weld, bend and cut all with the same machine without any power whatsoever. It's smoky and messy, though, so you can't use it inside. Also, it's hotter, so it leads to greater heat distortion on the metal. Interestingly enough, once you learn how to weld with oxygen-acetylene, you're most of the way to learning how to TIG weld, because they're that similar. You can get smaller bottles, which makes oxygen-acetylene easier to work with, too. Next Caron discusses price. The oxygen-acetylene welder with a midsized bottle runs $350 - $550. The Longevity MigWeld 140 MIG welder is $330, plus you need to buy your wire and / or your bottle and gas. If you're running the welder with flux core, you're looking at about $350. The Lincoln 225 arc welder runs $600, but you can get other 110 volt brands for under $100. The Longevity MigWeld 250P MIG welderruns about $1600, and the Longevity TigWeld 250 TIG welder was about $1900, plus you need to buy bottles, gas, etc. The last question Caron asks is, "What kind of person are you?" Are you mechanically minded? Can you learn by watching something one time and teach yourself? Or are you someone who just wants a welder that is just really easy to use? Do you prefer a cleaner weld or a quicker weld? Answering these questions will point you in the right direction. It's similar to the idea of a Variac (variable auto-controller), with a few more hazards to be aware of. The Micro-Welder itself does not have an on-off switch, and can pose a fire hazard if plugged directly into a mains power socket. I made this to be used exclusively with the Scariac. (Look for how to build that in another project.) Stick welding, and/or the modification of a Microwave Oven Transformer (M.O.T), can be very dangerous and presents risk of UV radiation, shock hazards, burns, fires, fumes and a multitude of other risks. This project should not be attempted without adult supervision and adequate training. Misuse, or careless use, of tools or projects may result in serious injury. Use of this video content is at your own risk. Project History & More Info: Did you know you can make an AC arc welder using parts from your microwave? I used 2 transformers from 2 different microwaves, and about 50' of 8 AWG stranded copper cable from a local hardware store. You could probably save some money by scavenging for free wire, but I decided to look at the "end of coil" section at the hardware store, and was able to negotiate a deal for half price on the cable, so the 50' only cost me about $17. The modified MOTs will have a new secondary that is 18 turns of the 8 AWG cable, and both MOTs are tied together in series. I also found I needed to run the system on 240 volts AC to get the power output for good welding. My goal was 30+ volts AC with a variable amperage from 0-120+ Amps. There are a few videos on the internet that show various people who have tried making a stick welder from a Microwave Oven Transformer. There are even a couple of tutorials suggesting how to do it. However, in my experience of trying to duplicate these projects, my MOT welder either got so hot that the insulation on the wires melted and shorted it out, and/or it didn't provide enough power to strike and maintain an arc. The idea of the Microwave Welder isn't new, but to date, I personally haven't come across a video or project where anyone actually welded anything with one of these "so-called" microwave welders. The most that's been shown is to lay a bead on a piece of metal, which I didn't feel was very credible because this doesn't prove it can weld. My earlier experiments with 1 MOT could also lay a bead, but it didn't have enough heat or penetration to make anything stick. A welder also needs a way to reliably control the amperage (which no other project does). I saw one project where dimmer switches were used on the primary coils, however dimmer switches are only able to handle around 600 watts, and these stick welders require upwards of 2,000-3,000 watts. In my experience, the dimmer switches fail very quickly and within a couple minutes of trying to weld. I'm happy to say that the welder in my project does work for me. It welds 1/16" AC rods very well, and I believe the transformer temperatures are very reasonable and sustainable for the amount of welding I plan to do as a simple hobbiest welder. -

By modifying the secondary coil on a MOT, the transformer is converted from a high voltage/low current device into a low voltage/high current metal melter. High current can be directed to one focused location to fuse sheets of metal together on contact.
Using some scavenged parts from the microwave in a previous project, as well as some wood panels and a few other accessories, we can make a fully functional Spot Welder that works well, and has some built in safety precautions!
The electrical power is high enough to turn a nail into boiling liquid iron.

The Micro-Welder itself does not have an on-off switch, and can pose a fire hazard if plugged directly into a mains power socket. I made this to be used exclusively with the Scariac. (Look for how to build that in another project.) Stick welding, and/or the modification of a Microwave Oven Transformer (M.O.T), can be very dangerous and presents risk of UV radiation, shock hazards, burns, fires, fumes and a multitude of other risks. This project should not be attempted without adult supervision and adequate training. Misuse, or careless use, of tools or projects may result in serious injury. This video is the end result of 3 other project videos which will be edited and uploaded over the next couple of months. Those videos will show how I modified the transformers, and how to control the current, but they aren't available at the moment, hence the "Coming Soon" on the annotations.
This project video comes after quite a bit of thinking and experimenting with different ways to modify the microwave stick welder into something that actually works, and would actually be a useful tool to have around the shop.
There are a few videos on the internet that show various people who have tried making a stick welder from a Microwave Oven Transformer. There are even a couple of tutorials suggesting how to do it. However, in my experience of trying to duplicate these projects, my MOT welder either got so hot that the insulation on the wires melted and shorted it out, and/or it didn't provide enough power to strike and maintain an arc.
To date, I haven't seen a video or project where anyone actually welded anything with one of these "so-called" microwave welders. The most that's been shown is to lay a bead on a piece of metal. But this doesn't prove it can weld. My earlier attempts could also lay a bead, but they didn't have enough heat or penetration to make anything stick. A welder also needs a way to reliably control the amperage (which no other project does). I saw one project where dimmer switches were used on the primary coils, however dimmer switches are only able to handle around 600 watts, and these stick welders require upwards of 2,000-3,000 watts. In my experience, the dimmer switches fail very quickly and within a couple minutes of trying to weld.
I'm happy to say that the welder in my project does work for me. It welds 1/16" AC rods very well, and I believe the transformer temperatures are very reasonable and sustainable for the amount of welding I plan to do as a simple hobbiest welder.

The answer isn't the same for everyone - there are a lot of variables to consider, so Caron walks you through the questions you need to ask yourself to decide which is the best welder for you. First he asks, "Where are you going to work?" Are you in your garage? Are you outside in the backyard? Are you in a shed? "What metal are you going to be welding?" Steel? Copper? Brass? Bronze? Aluminum? "What are you going to plug into?" Do you only have 110 in your garage? Fortunately, they make welders of different amperages that run on 110. There are also dual voltage machines that run on 110 or 220, so you could buy a welder that you could run on 110 until you get 220 power run into your shop or studio when you're ready to get a little more power out of your welder. He shows a small MIG welder, the Longevity MigWeld 140, that uses flux core, which doesn't need gas, to weld steel. It also has a spool gun that, when you add the right gas, allows you to weld aluminum - on 110 volts! Caron says it's a great machine to start with, but you can't use it to, for instance, build a battleship or work on competition race cars because it doesn't have enough amperage to weld anything thicker than 3/8". If you have 220, you can move up to a bigger MIG welder, like Longevity's MigWeld 250P, which has pulse control. "Are you going to be working outside?" If so, you probably want either the MIG with flux core wire or a stick, or arc, welder. He then shows a Lincoln "tombstone" arc welder, also known as a "buzz box." Caron started with a machine like this, although his was an AC/CD welder and this is straight AC. It runs on 220, and sucks a lot of power, in part because it uses transformer technology; the two MIG welders he showed are inverters and demand less energy. Those MIG welders run gas (unless you are using flux core wire), can use spools of wire, and are made for long welds and production welds. MIG welders are also great for welding one-handed, which is handy when you are putting together a big sculpture, working under a car, etc. and need to hold something in place with one hand and tack it with the other. Then you can come back and weld it. The downside is that MIG welders are smoky, dirty, splatter and require some finish grinding and clean up, just like the arc welder. A TIG welder creates no smoke, no splatter and less or no clean up, but it's harder to learn how to weld with it, especially for a beginner. Once you learn how to weld with it, though, TIG is much more versatile. You can weld steel, aluminum, copper, brass, bronze, nickel, titanium, magnesium, etc. - it will do it all. And TIG offers a smaller welding area, which reduces distortion and heat. A 110 volt TIG is great for making jewelry and delicate work. Then Caron shows an oxygen-acetylene welder. It uses gas, an open flame, and allows you to weld, bend and cut all with the same machine without any power whatsoever. It's smoky and messy, though, so you can't use it inside. Also, it's hotter, so it leads to greater heat distortion on the metal. Interestingly enough, once you learn how to weld with oxygen-acetylene, you're most of the way to learning how to TIG weld, because they're that similar. You can get smaller bottles, which makes oxygen-acetylene easier to work with, too. Next Caron discusses price. The oxygen-acetylene welder with a midsized bottle runs $350 - $550. The Longevity MigWeld 140 MIG welder is $330, plus you need to buy your wire and / or your bottle and gas. If you're running the welder with flux core, you're looking at about $350. The Lincoln 225 arc welder runs $600, but you can get other 110 volt brands for under $100. The Longevity MigWeld 250P MIG welderruns about $1600, and the Longevity TigWeld 250 TIG welder was about $1900, plus you need to buy bottles, gas, etc. The last question Caron asks is, "What kind of person are you?" Are you mechanically minded? Can you learn by watching something one time and teach yourself? Or are you someone who just wants a welder that is just really easy to use? I run the system on 240 VAC, which is metered by a power controller I built called the "Scariac". It's similar to the idea of a Variac (variable auto-controller), with a few more hazards to be aware of. The Micro-Welder itself does not have an on-off switch, and can pose a fire hazard if plugged directly into a mains power socket. I made this to be used exclusively with the Scariac. (Look for how to build that in another project.) Stick welding, and/or the modification of a Microwave Oven Transformer (M.O.T), can be very dangerous and presents risk of UV radiation, shock hazards, burns, fires, fumes and a multitude of other risks. This project should not be attempted without adult supervision and adequate training. Misuse, or careless use, of tools or projects may result in serious injury. Use of this video content is at your own risk.

Did you know you can make an AC arc welder using parts from your microwave?
I used 2 transformers from 2 different microwaves, and about 50' of 8 AWG stranded copper cable from a local hardware store. You could probably save some money by scavenging for free wire, but I decided to look at the "end of coil" section at the hardware store, and was able to negotiate a deal for half price on the cable, so the 50' only cost me about $17.
The modified MOTs will have a new secondary that is 18 turns of the 8 AWG cable, and both MOTs are tied together in series. I also found I needed to run the system on 240 volts AC to get the power output for good welding. My goal was 30+ volts AC with a variable amperage from 0-120+ Amps.
There are a few videos on the internet that show various people who have tried making a stick welder from a Microwave Oven Transformer. There are even a couple of tutorials suggesting how to do it. However, in my experience of trying to duplicate these projects, my MOT welder either got so hot that the insulation on the wires melted and shorted it out, and/or it didn't provide enough power to strike and maintain an arc.
The idea of the Microwave Welder isn't new, but to date, I personally haven't come across a video or project where anyone actually welded anything with one of these "so-called" microwave welders. The most that's been shown is to lay a bead on a piece of metal, which I didn't feel was very credible because this doesn't prove it can weld. My earlier experiments with 1 MOT could also lay a bead, but it didn't have enough heat or penetration to make anything stick. A welder also needs a way to reliably control the amperage (which no other project does). I saw one project where dimmer switches were used on the primary coils, however dimmer switches are only able to handle around 600 watts, and these stick welders require upwards of 2,000-3,000 watts. In my experience, the dimmer switches fail very quickly and within a couple minutes of trying to weld.
I'm happy to say that the welder in my project does work for me. It welds 1/16" AC rods very well, and I believe the transformer temperatures are very reasonable and sustainable for the amount of welding I plan to do as a simple hobbiest welder.
